We will also cover in detail the converter and the DC link. Induction or alternating current electric motors rotate at a rate that is set by the number of poles inside the motor itself, and the power supplied. The frequency is directly related to the RPM of a motor. The higher the frequency, the faster the RPM or the higher the engine rotation speed. In the United States, electric power utilities provide alternating energy with a frequency of 60Hz. A standard two-pole AC motor operating at this frequency provides a nominal rotation of 3600 RPM. If an application does not require an electric motor running at full speed of 3600 RPM, which is very common, a few solutions exist: – Using a mechanical speed reducer decreases the output speed by increasing torque – the output gear has more teeth than the input gear. They require lubrication, provide no flexibility, are subtle to vibration and noise, and are not suitable when shafts are distant. – Adding more sets of poles reduces the speed without altering it electrically. Currently, there are transistor systems that allow for poles inside motors to be turned on and off. However, those systems can be complex and don’t provide fine control. – Using a Variable Frequency Drive (VFD) can be configured and fine-tuned to generate a ramp, frequency, and voltage so that the motor operates according to the load requirements (desired speed and voltage). An important feature of the variable frequency drive is that as the motor speed requirements in a given application change, the drive can simply raise or lower the motor’s speed in order to meet new operating requirements. The use of VFDs is widespread in numerous industrial and commercial applications. – In industrial applications, VFDs are used to control from extruders, and electric cranes, to roller coasters, and mechanical bulls, with so much in between! – In commercial applications, VFDs are widely used in pumps to control flow and even volume in a tank, as well as in the HVAC industry, being considered green technology. Ultimately, a VFD varies the supplied frequency to an AC motor in order to control its speed; allowing a smooth startup, and adjusting motor speed as the application requires. Let’s dive into the How does a VFD work? 1) A six-pulse rectifier or converter is where the three-phase alternating current gets converted into direct current by the use of diodes. When we connect a three-phase alternating current to the converter: – When phase A is greater than phase B or C voltages, this diode opens, allowing current to flow, – When phase B becomes greater than phase A, then it is phase B diode that opens while phase A diode is closed, – The same is true for C, as well as for the three diodes on the negative side of the bus. That results in six pulses of currents as each diode opens and closes. The resultant waveform will look like this: 2) The DC bus is represented by only one capacitor and resistor on the diagram, but in reality, there are various capacitors and resistors associated in series and in parallel. Since the capacitors are not charged, their impedance is very low. If we were to charge them, the initial inrush could damage the input power devices, or the rectifier/converter, in case the entry fuses didn’t interrupt the circuit. So instead, we have a pre-charge circuit. Let’s first talk about the internal working of the two devices. A typical three-phase soft starter uses six Thyristors or Silicon Controlled Rectifiers, oriented in an anti-parallel configuration to start the electric motors smoothly. A Thyristor is made up of 3 parts; a logic gate, a Cathode, and Anode. When an internal pulse is applied to the gate it allows current to flow from Anode to Cathode which then sends current out to our motor. When the internal pulses do not apply to the gate, the SCRs are in the OFF state and therefore they restrict the current to the motor. These internal pulses limit the applied voltage to the motor slowing down inrush current. The pulses are sent based on ramp time so the current will be slowly applied to the motor. The motor, attached to the soft starter, will start up at a nice smooth current and top out at the preset maximum speed. The motor will stay at that speed until we stop the motor where the soft starter will ramp down the motor in a very similar way as the ramp up. VFD’s have three main components, a Rectifier, a Filter and an Inverter. The Rectifier acts like Diodes, takes the incoming AC voltage and changes it to DC voltage. Next, the Filter uses Capacitors to clean the DC voltage making it a smoother incoming power. Finally, the “Inverter” uses transistors to convert the DC voltage and sends the motor a frequency in Hertz. This frequency drives the motor to a specific RPM. We can set the ramp up and down times just like in a soft starter. So how do we know which device is needed for our application? The decision on which device you choose comes down to how much control your application requires. If your application requires a large inrush of current but does not require speed control, then a soft starter is the best option. If speed control is required, then a VFD is a must. Also, the price can be a determining factor in a lot of real-world applications. Since a soft starter has fewer control features, the price is lower than a VFD. And finally, if the size of our device is a determining factor, soft starters are generally smaller than most of the VFDs. Let’s look at some real-world applications to help us see the difference between a VFD and a Soft Starter. The application we will look at is a cooling fan. In this scenario, a cooling fan will turn on when the plant air temperature hits a high-temperature set-point. Once the set-point is reached the cooling fan will slow down to maintain the air temperature unless it drops below a low-temperature setpoint, where it will shut off. However, if the temperature continues to rise and pass the high-temperature setpoint, the fan will need to move faster. Which device would work best in this situation? That’s right! A VFD would be better than a soft starter because the speed of the fan will need to vary. If our scenario was only turning the fan on or off based on temperature and not changing speed, then a soft starter would be a better option. In closing, a VFD and a Soft Starter can do similar functions when it comes to ramp up or down a motor. The main difference between the two is a VFD that can vary the speed of a motor while a soft starter only controls the starting and stopping of that motor. When faced with an application, price and size are in the favor of a soft starter. A VFD is the better choice if speed control is required. The good news is that if an existing application has a soft starter in place and speed control is later determined to be a requirement, a VFD can easily replace a soft starter. The opposite is true as well, a soft starter can replace a VFD. = Missed our most recent videos? As we have learned in the previous lesson, there are many applications where in order to meet varying demands, motors need to throttle down output. Additionally, constantly running a motor at its full speed can be costly. A variable frequency drive is a type of controller that has the function of driving an electric motor by varying the frequency and voltage that is supplied to control its speed and power. VFDs are widely used in both industrial and commercial applications, such as control of fans, pumps, compressors, HVACs, and even roller coasters! It is impossible to talk about VFDs and Insulated Gate Bipolar Transistors, also known as IGBTs without understanding what Pulse Width Modulation (PWM) is. An analog input signal can be modulated by generating variable width pulses to represent its amplitude. In a very brief summary, PWM is a way to control analog signals with a digital output. To understand the IGBT’s function in a VFD, it is important to understand how an IGBT works singularly. At the simplest level, an insulated gate bipolar transistor (IGBT) is a switch used to allow power to flow when it is turned on and to stop when it is turned off. It is important to note, however, that they have the capability of switching on and off several thousand times every second! An IGBT is a solid-state device, which means it has no moving parts. Rather than opening and closing a physical connection, it is operated by applying a voltage to a semiconductor component, called a gate, that changes its properties to create or block an electrical path. IGBT terminals (pins) represent the Gate, the Collector, and the Emitter. Current flows along the conductance path composed by the Collector and the Emitter, while the Gate controls the device. Now that we have an understanding of how our IGBTs work, let’s go back to the application of IGBTs in VFDs, and let’s represent our IGBTs as contact switches for a simpler understanding. The top IGBTs are in the positive DC bus, and the lowers are in the negative DC bus, so when one of the top switches is closed, that motor phase and voltage then become positive. On the other hand, when one of the lower switches is closed, that motor phase and voltage then become negative. Therefore, by controlling the speed and sequence that those switches open and close, we can control the phases and frequency of our signal: zero, negative, or positive. It is important to note that VFDs output signal is a PWM signal, which turns out to be a rectangular waveform. This wave is crucial in the operation of a VFD, as it is this variable voltage and frequency that will enable the VFD to control the motor’s speed. The control processor of a VFD contains a program that is not typically user-accessible, however, there are many parameters and settings that can be adjusted and tuned for optimal VFD operation for each application where it’s been used to meet specific motor and driven equipment specifications and needs. The following are common adjustable parameters and settings in a VFD: - Tunable: Proportional, Integral, Derivative (PID) - Minimum and Maximum Speed - Current Limit The number of parameters varies based on the level of complexity of the VFD. In this video, our VP of engineering Craig Hartman goes through a basic step by step guide inspecting different parts of your system in order to diagnose a non-working VFD or VFD panel. When you inspect any electrical equipment, make sure you follow the safety procedure at your facility and wear proper protective equipment (PPE). Craig used an MDI 350HP pump and fan VFD panel for demonstration in the video. This is my first testing of VFD displays. This technology is quite old, and those displays are not used anymore, as they were replaced with "better" technology, like LCD and OLED. However, there is one thing that you cannot simulate, and that´s the retro-futuristic sci-fi feel of those VFD Displays. I don´t know about you, but I simply love that glowing green light. It reminds me of the movies TRON and Back to the Future. I was looking into options for getting the ready-to-use displays, and I did find two suitable displays - a clock display, and a 40x20 character display. The 40x2 character display could be connected directly to the PC via micro USB cable and used with the application AIDA64 to display system status information - memory usage, processor usage, time, date, CPU and GPU temperatures, fan speeds, etc. You can also use a terminal application like RealTerm or Putty to display your own data by just sending the strings directly. Unfortunately, I wasn´t able to create my own characters or do any advanced drawing with the 40x2 display. It doesn´t work and I don´t know why. Hopefully next time.
